That in-house capability is not a small detail. It is often the difference between a system that performs the way it was designed to and one that never quite does.
Why ductwork decides how a system performs
People shop for equipment. They compare efficiency ratings, tonnage, and warranties. Then they install a high-efficiency system into ductwork that cannot deliver the airflow it needs, and wonder why the results do not match the brochure.
Ducts are the delivery system. If they are undersized, leaky, poorly routed, or badly balanced, the equipment cannot do its job. The symptoms are familiar to most homeowners:
- One room that is always too hot or too cold no matter where you set the thermostat
- Weak airflow at registers far from the unit
- Rooms over a garage or at the end of a run that never keep up
- Whistling, rumbling, or booming when the system starts
- Utility costs that stay high after a new system goes in
- Dust that keeps returning right after you clean
Every one of those can be a duct problem rather than an equipment problem — and replacing equipment will not fix any of them.
What "custom" actually means here
Off-the-shelf fittings assume a standard building. Real buildings are not standard, especially older homes in Poplar Bluff and commercial spaces that have been reconfigured over the decades.
Fabricating in-house means we can build transitions, plenums, and fittings to the actual dimensions in front of us instead of forcing a stock part to work with sheet metal screws and mastic. Practically, that means:
- Tight joists and low crawl spaces. A properly sized custom transition beats crushing a flex duct into a space it does not fit.
- Retrofits in older homes. Original ductwork was often sized for equipment that no longer exists. Matching new equipment to old ducts usually needs custom work at the connections.
- Additions and remodels. New square footage needs its own supply and return, sized for the load, not just a tap into the nearest trunk.
- Commercial installations. Rooftop units, larger runs, and unusual building geometry rarely accommodate standard parts.
Sizing is not guesswork
Duct sizing follows from the load calculation and the equipment's airflow requirement. Too small and you restrict airflow, raise static pressure, and shorten the life of the blower. Too large and air moves too slowly to throw properly into the room.
Return air is where corners get cut most often. Plenty of homes have adequate supply and badly undersized returns, which starves the system no matter how good the equipment is.
Sealing matters as much as sizing
Ducts running through an unconditioned attic or crawl space leak conditioned air into a space no one occupies. You paid to heat or cool that air. Sealing and properly insulating those runs is frequently the highest-return work we do on an existing system — more impactful than a thermostat upgrade and cheaper than new equipment.
Before you replace the equipment
If you are getting quotes on a new system, ask what the contractor intends to do about the ductwork. A new high-efficiency unit installed on inadequate ducts will underperform, and the efficiency you paid for will not show up on your bill.
